I've used SuSE Studio. The only downside is that you need an invitation code, or at least you did when I signed up (I did get one).

I've heard about nimbleX before but forgot about it. Why isn't there an option for the XFCE desktop?

suse studio dont need invites anymore. Because i signed up. Check it, it is better now, because of more support options they have given.

I made a custom Windows XP using nLite, it's really easy.
These are two tutorials helped me: teamtutorials.co and reboot.pro.
I also founded this if you choose to customize ubuntu.

Me too, I made a custom XP, with many upgrades integrated, drivers (also SATA for hdd) and applications (Firefox, vlc, Fplayer...) already inside and removed stuff I don't needed such a welcome video, default pictures... I used n-lite! My os also has automated installation so that you just choose partition and then goes on himself (no need of inserting CD-key, setting up accounts ecc...)
It's not difficult but took me a lot of testing in Virtual PC because at first it's not easy to make it working as you want and sometimes, errors occur in iso writing ecc...

In my opinion, NimbleX is the best. I have used open SuseStudio and I dont like it. I just made a costom OS in Nimble X and I like it!

SuseStudio is not like a custom OS. On a custom OS you need to do hard work. SuseStudio it is just a LINUX customized with 1 click.

there is also http://www.vlite.net/ it's made specifically for windows vista, but works also for 7...

vlite only works for 7 SP0
and even then breaks some things

rt7lite is far better

If you really want to start writing a real custom OS then learn Assembly and C/C++/BASIC/PASCAL and try to get some info at osdev.org, I started there, and it was like a kick-start to give Assembler a try and I am very satisfied of my work.
